With all that you want to do, I think you will have to use plastic and that foil coating that so many toys use. I can't imagine the ones in the movie were authentic ones either.

Basically, what I've done is retrofitted a 3in.TRON cabinet from spinmaster with the guts from a keychain photo viewer . It works great and looks awesome, but the pics need to be added. It's hard-coded to display images at 10 second intervals, so I thought I'd just cop images from the idle routine every 10 seconds. That... or cap each change in the screen as they occur and display those, in order.
I'd work from the YT video I posted a link to if someone could tell me how to save it as an AVI or other CMP-playable format.
Such an awesome idea. In fact on my way home from work I stopped in at a Target just to check on any clearance Tron toys and I found two packages of the mini arcade cabinet. I had to buy both and do the same myself. A co-worker actually has an emulator I could possibly get screen shots from also.

If you use the same photo viewer I did, I can post fitment pics to help you reduce the need to manipulate the electronics so much (I trashed one viewer during the prototyping phase.).
I spent a long time trying to find a video player that would work, but (justifiably) there aren't any in a 1 or 1.1 inch size that can fit in the cabinet. If anybody finds a likely prospect, along those lines, I'd love to know so I can stuff one and just run video of the actual idle routine and have sound, too. That would be the ultimate.
ETA: Steve... If you haven't gone by the arcade yet. Don't worry about it. I was able to get grabs from that YT video. I will need to grab a new set while I learn how to do it. The samples I loaded really bring the cabinet to life, though. If you did do it, already, It'll still help me to make sure the order of scenes is correct.

There are players of that approx. dimensions but you will need time and money.
Aside from the lady gaga shades panasonic is rolling out there are "sports video trading cards" as well.

GRRR! Starting Over I was trying to get it finished-up to take pics, tonight and in trying to reposition that rubbery facade bit, I trashed the screen. That's some thin glass.
Oh well, I'll just do a cleaner job, this time as I know what doesn't work.
And, I'll do the correct side art and marquee as well.

Rogi, can you make the drive to Santa Clara this weekend? There should be an original TRON arcade cabinet here http://www.caextreme.org/games2011

Thanks, catherwood; But, I've almost got it back to where it was.
A little more work on the power, reset and directional controls, glue the clamshells together, some basic bodywork to clean-up the factory mold lines, print/apply the panels and reload the pics y voilą! Bob's yo Daddy!

I know the ideal originally was to have the balls made out of metal, which is way more expensive than creating it in plastic and getting it plated/chromed, but this place takes a lot of the cost out of getting CNC work done by having you create the model yourself.
You could also do the polycarbonite center so that it would be fully transparent.

I can do all sorts with video. A can also export flash into various formats. What do you need for your mini Cabinet? A series of stills? let me know.
Don't forget I made a paper cabinet for download and build. It should accommodate your Screen size if not a mobile phone would be snug too.

Idle Screen Gif I've made this that might help I've ripped the video link from youtube and converted the video to a gif in the proper aspect. It works best as a smartphone animated screensaver or background. I've also taken stills from the idle sequence which I will forward to you if you pm me your email. G
Description
A 1MB gif to use as a TRON screensaver. Enjoy. G
